A client approached us with an innovative idea: a solar-powered outdoor hiking jacket. The design featured a 3-in-1 structure combining a softshell jacket with a detachable fleece vest. A solar panel was to be sewn onto the upper back, with a USB port integrated inside the chest pocket. The concept was simple yet powerful – during daytime camping, the solar panel would absorb sunlight and charge devices like phones via the USB port. Additionally, a Velcro-attached pocket was designed for the lower back to store small items.
The biggest challenge was not the garment itself, but the wiring layout. The solar panel was on the back, while the USB port was at the chest. The wiring needed to run through the jacket's interior – hidden, comfortable, safe, durable, water-resistant, and compatible with the removable fleece vest.
Our design team conducted extensive testing. We tried multiple routing options: through the shoulders, along the side seams, and inside the lining. Each option was tested against real-world movements like raising arms, bending over, and wearing a backpack. After careful evaluation, we settled on the optimal solution – routing the wires along the inner shoulder lining. This kept the wires hidden, allowed free movement, and did not interfere with the detachable vest. All connection points were also waterproof-sealed to withstand rain and washing.
Throughout the sampling process, we maintained close communication with the client, sharing every adjustment and keeping them fully informed of progress.
The final sample fully met the client's expectations: stable charging performance, comfortable fit, clean appearance. The client was highly satisfied and has since moved forward with bulk production.
